Innsbruck, Austria — At one of Europe’s last bell foundries, workers are donning protective gear as they produce large bells made of molten bronze. The Grassmayr Bell Foundry, located in Innsbruck, is crafting twelve bells designated for churches across Italy, Germany, and Romania.
Established in 1599, this historic family business has weathered wars, famines, and economic ups and downs. Today, brothers Johannes and Peter Grassmayr manage the foundry. Back in the Renaissance period, Europe was home to hundreds of bell makers, but now only a few remain.
The Grassmayr brothers attribute their longevity to a mix of perseverance and modern techniques, including 3D printing and laser technology. Johannes noted, “While many practices remain unchanged since 400 years ago, we’ve made significant innovations, especially in the past two decades.”
Creating a bell involves a lengthy process that lasts about three to four months. In the past, cleaning and polishing a newly cast bell consumed nearly a third of that time. Thanks to modern tools, however, this step now only takes a fraction of the time.
Some production methods are closely guarded secrets, like an advanced cleaning chamber that uses high-pressure sandblasting, along with specialized apps that help determine each bell’s unique sound. Despite these advancements, designing and creating molds for a large bell can still take up to six months. “The key is to shape and cast the bell as a musical instrument,” Johannes explained, highlighting the challenge posed by the intense pressure of molten metal, which can reach 137 tons in the molds.
Alongside production challenges, the Grassmayr foundry faces modern industry pressures. Fewer churches are being built, which reduces demand for new bells. Increased energy expenses linked to the war in Ukraine and a 30% rise in labor costs since the pandemic have also impacted operations.
“Material costs are the biggest challenge,” Johannes noted. The ideal bronze blend for bells consists of 80% copper and 20% tin, with prices skyrocketing from $4.19 per pound a few years ago to $11.87 today. “It’s hard to predict how much a bell will cost in the future. I just hope the metal prices decrease,” he added.
To adapt, the Grassmayrs have increasingly focused on restoring older bells using modern techniques. They have successfully resurrected hundreds of faulty bells from twelve European countries.
Grassmayr bells are now present in over 100 countries, including Japan and the United States. Notably, one of their largest creations was a bell cast for Romania’s National Cathedral in 2016, which stands at 10.8 feet tall and weighs over 27.5 tons. Another significant piece, weighing 16.5 tons, is located in a church on Mount Tabor in Israel.
Recently, Johannes showcased several freshly cast bells cooling for a week before being extracted from their molds. He proudly pointed to the exact silhouettes left in the clay forms, indicating the craftsmanship involved. “This bell is for the church in Zethau, Germany,” he said, expressing satisfaction with the casting process. “I’m particularly pleased that our innovations have enhanced the beauty and quality of our bells.”
